Global Technology Partners in Focus: Lakes Precision

We continue our Focus series with an interaction with long time partner Lakes Precision. Lakes has a long and proud history of serving the Global Wire Processing Industry with high quality replacement tooling for wire cutting and stripping machines as well as terminal applicators. I am pleased to present Rich Javenkoski VP of Sales for Lakes Precision.

WPS: Thank you for spending some time with us Rich. Give us a little background on the history of Lakes, how long Lakes has been serving their customers and where the headquarters is located.

RJ: Lakes Precision Inc as we know it today started in 1991. Using technology that allowed high production, high precision manufacturing we are able to meet the requirements of our customers. Not only in quality, but cost, and the high volume demands of global harness manufacturers. Lakes Precision has a sales and service office in El Paso TX for Mexico, Central America, and parts of South America. Our global network provides localized representation with the ability to stock inventory and needed technical assistance. With an ever changing global environment, our staff is dedicated to insuring we provide the highest quantity tooling to any global location.

WPS: Lakes has been associated with a number of OEM machine manufacturers over the years. Has this helped in the development of the Lakes blades?

RJ: Yes It helps in the sense that we understand the dimensional specifications needed for any OEM blade. We then can take that knowledge and transfer it in our manufacturing processes. Further this helps when developing custom products or unique blades not offered by the OEM’s. In some instances the OEM’s come to us for assistance in blade development.

WPS: And Lakes blades should be expected to perform as good as the OEM versions?

RJ: Our standard for blade life or cycles is to meet or exceed OEM standards. With our proprietary PVD coatings we have exceptional results in blade endurance.Lakes Blade

WPS: Do Lakes expand their library of blades as new machines are introduced?

RJ: Lakes Precision is constantly updating our catalogs of blades and accessories. The customer is the driving force in variations of existing blades and new OEM blades being placed in the market.

WPS: From our experience, OEM blade cutting surfaces are typically not covered with any additional coatings which can improve blade life. What blade coatings do Lakes offer to improve blade life even further.

RJ: As mentioned our in house PVD coating department is constantly looking at enhancing blade life. Any blade can be coated and typically titanium nitrite is the standard coating. We take it a step further with blends of various PVD targets and match those coatings to a particular blade application. I believe that we are unique to the industry with coating applications.

WPS: Do you see any trends in the type of blade used in production today. V blades are well known for uniform stripping across a wide range of wire gauges. But are they typically used or do companies opt to use radius style blades for a single wire size that provides stripping around the full circumference of the insulation?

RJ: Our blade development is driven by the wire industry. PVC coated, easy applications, your standard V style blade is by far the most popular. Thinner, smaller, lighter wire require tru-radius style blades. When customers are do high volume runs they prefer the flexibility of the V style blades. Of course we provide any style blade for any size wire.

WPS: Lakes introduced crimp tools as another product offering. Can you describe this program?

RJ: Our crimp tool program is developing each and every day. Our engineering staff work directly with the customer to insure the correct applications. Again we have created PVD coatings that have shown enhanced tooling life while adding minimal coat to the tool.

Static vs Dynamic Measurement of Crimp Elements

Quality measurement has been an essential part of process validation and control for manufacturing for centuries. Engineering a product design with critical dimensions needs to be validated by quality measurements during the production cycle.

In the early 20th century, statistical analysis of quality was introduced into the quality process of validating manufactured goods and adopted in a number of industries. Automobile production embraced statistical analysis as a result of W Edwards Deming’s influence as the founding president of the American Society for Quality Control.

Today in many industries, a mix of static (one time) and dynamic measurements are used to validate process measurement. In the Wire Process Industry there are a number of measurement tools used which include pull testers, crimp height micrometers and dynamic validation tools such as crimp force monitors. In Wire Processing, dynamic measurement tools are being adopted, aided by the inclusion of them in new processing equipment. But in some respects, a general awareness of the critical nature of dynamic always on quality measurement tools is lacking.

For example, crimp height measurement. Some companies still use the crimp height as a static first off quality measurement and then not measure another part through the balance of the production run.

Or Press Calibration. Calibrating a crimp press with a shut height gauge to the proper shut height without measuring shut height or press force repeat-ability.

These are mistakes. A single part only assures you that that part (or process) is within production tolerances. And does not take into account variation from all input elements in a crimp process.

Dynamic measurement tools provide a piece by piece indication of process capability and detection of crimp errors. Dynamic capability studies of press shut height and crimp force provide valuable information on a press’ ability to supply repeatable crimp force.

Here is a clip from our seminar at the 2016 Electrical Wire Processing Technology Expo. This clip illustrates the value of dynamic press analysis.

Static measurements such as crimp height and pull test are not obsolete in today’s production environment. In fact they are valuable first off process validation tools but need to be supported by dynamic measurement from crimp force monitors and crimp camera systems.

So what are the implications of not dynamically measuring crimp elements in real time?

  • Rework cost from defective product
  • Related costs and penalties from customers
  • Lower customer confidence
  • Maintenance and Quality resources not deployed on priority issues because objective information is not available.

Flip these around and you can see the benefit to your organization. So you say these problems have not occurred to our company? Perhaps not in the past but there is always a real risk of these problems coming up in the future.  And without objective analysis, you just don’t know.

You Asked: Frequency of Cross Section Analysis

A customer asked this question during a crimp training session I was performing: What Frequency should you perform Cross Section Analysis on a specific wire and terminal combination?

I will provide a response to this question shortly.  But you need to understand the uses of Cross Section Analysis. And how it applies go the crimping process in general and specifically how it applies to your company.

For those who are new to this technology, a crimp cross section is an image of the inside of a terminated wire. This image shows the result of how the five elements of the terminal crimp process come together.  Valuable information can be pulled from this image. For a more detailed explanation, please read our post Terminal Cross Sectioning: Taking a Peek Inside.

I consider Cross Section Analysis as the Swiss Army Knife of Crimp Quality.  A Cross Section can serve many purposes. First as a base line master image of your crimp process in the initial production phase. This is a report that can be retained for future analysis or provided to a customer for their quality audit purposes.

Second, knowing the basic crimp configuration will provide an indication of how the crimp will perform. If the wire and terminal combination are specified and the crimp height is established by the terminal supplier then what you see in the cross section image is generally how the crimp will look through the crimp process. If the crimp wings are touching (or close to touching) the internal crimp walls or floor, this can cause crimp monitor alarms. Or if crimp wings are forming but not capturing stranding (uneven distribution), this is a sign the crimp could perform poorly in electrical testing or in use in the device it is installed into.

Under Compressed Crimp

Next, in process validation. Comparing the current image to the master image previously captured. Checking to see if crimp tool wear or other inconsistencies have caused the crimp profile to change.

Finally as a process improvement tool. When crimp elements come together, the process capability is the sum of these elements. Improving any of the elements (press, applicator, wire, terminal, operator/automation system) can improve the overall process. And that results in a better terminated wire.

So coming back to the frequency of cross section analysis, an initial image is important as a base line review of the crimp profile. Where there are crimp problems (crimp monitor “false alarms, customer complaints etc..) a crimp cross section helps to determine in process issues. This would be done on an as needed basis. In process image capture to compare the current image with the master image would depend on the overall volume of that crimp. Also consider any changes in the elements of the crimp process. For example crimp tool changes or wear or an introduction of a new wire supplier. Even as simple as an applicator removal and re installation at a later date can be a factor in variation.

There are no established guidelines on the frequency of cross section analysis other than what a customer may establish. But the use of cross section analysis as a validation, in process inspection and process improvement tool will only increase in the future. And why not? The information from this analysis can lead to a better quality electrical connection and a lower risk of failed electrical circuits from faulty electrical connections.

Terminal Cross Sectioning: Taking a Peak Inside

Terminal Cross Sectioning is a quality validation technique that is not new to Wire Processing. The use of cross sectioning has broadened over the past few years and cross section systems are now appearing outside of the quality lab and on the factory floor. This trend is expected to continue in the coming years. Cross section labs are expected to be as commonplace as a pull tester in most processing facilities.

In the past, quality tests of a terminal crimp were performed by only a pull tester and being a destructive test, it was a first off and spot in process inspection.  But it certainly did not take into account the inherent process variation of the crimp process itself. Later on as electrical performance demands increased, it was necessary to improve the quality inspection processes. At the same time, crimp design advanced and no longer was just pull test sufficient. Enter crimp compression.  Crimp compression standards were a result of studies into crimping and it was determined that a predictable percentage of crimp compression was needed to assure optimal electrical performance. Crimp Height is based on optimum compression of the wire during the crimp process.

With Cross Section analysis, we can now peak inside the crimp. This cross section analysis provides us with a great amount of detail into not only the materials (wire and terminals), but how they are crimped together.  Information that is used for documentation and archival purposes.  An important aspect of cross section analysis is process improvement. Some of the measurements available from cross sectioning a crimp include:

  • Crimp Height
  • Crimp Width
  • Crimp Compression
  • Crimp Height to Crimp Width ratio
  • Capability Studies including crimp height.

Process Improvement is a necessary component of any company who wishes to reduce their processing costs (material waste and processing time) as well as improving overall productivity. Cross Section analysis can be a valuable tool in process improvement. For example, crimp monitor alarms. Crimp monitors signal an alarm when an element of crimp quality causes excess variation.  Often the suspect parts appear normal and acceptable. Production continues. Later on another alarm occurs.  Same condition.  Parameters are opened up and production continues without alarms. But the underlying problem still exists. Once this cycle starts, the monitoring system becomes less sensitive and at some point only gross errors can be detected.  And the risk of accepting defective parts also increases.

Cross Sectioning a crimp offers one way of detecting an issue that could be quickly assessed and a resolution put in place. See the illustrations below.

These are two examples of conditions which can cause variation which a crimp monitor interprets as a defect. Which can affect electrical performance.

Embracing Cross Section Analysis as a critical validation tool is important for companies in the future. Costs have come down to the point where most companies can justify a base system for plant deployment. WPS: Thank you for spending some time with us today Bruce.  To get started, how long has it been since you founded Applitek Technologies?

BG: Applitek was founded 27 years ago

WPS: Describe the business conditions when you started Applitek?

BG:  Every terminal company had their own format for applicators and presses.  We saw a need to offer a standardized format so companies could use common presses.  As an independent manufacturer we would tool our applicators for any brand of terminals.

WPS: Can you compare the business conditions back then with what we see today?

BG:  Companies back when we started had very limited choices when purchasing applicators.  Today they have numerous choices’ due to the accepted mini die format.

WPS: Do you have customers who have been with you for a long time?

BG:  We still have customers with us from the start of the company.

WPS: Do they value your longevity in this business?

BG:  I believe they do.  Many long term relationships and friends have developed from the start of Applitek.  Having been involved in the terminal manufacturing business 15 years prior to the start of Applitek many of those relationships have continued with us.  Some of our customers I have known for over 35 years.

WPS: As a third party applicator supplier, do you meet the OEM specifications for crimp tool design and crimp height specs?

BG:  Yes we do.

WPS: Can you supply a complete solution including crimping presses?

BG:  Applitek supplies a number of presses in tonnage capacity and price range to complement our applicator supply.  This also includes stripper-crimper modules.

The third installment of our Global Technology Partners series features Judco Manufacturing. Judco has been a valued partner with WPS for over 15 years. WPS: Kevin, tell us the scope of products available from Judco.

KJ:  Judco specializes in push button switches, rocker switches, slide switches, toggle switches, wiring harnesses and custom designed products that can be manufactured to your detailed specifications.

WPS: Your tenure at Judco has been long and successful, tell us how long you have been with Judco.

KJ:  I have been a part of the Judco team for over thirty years and I focus on excellent customer service.

WPS: One of the attributes of an innovative company is its ability to create products that have useful applications for a large group of companies.  Such is the case of the Focus Lite series. Kevin, can you give us an overview of the Focus Lite, how it came into being and led to the introduction of the Focus Lite for our global customer base.

KJ:  A heat gun proved to be both time consuming and a waste of energy while processing 28 inch harnesses.    Our engineering staff invented the Focus Lite, heat shrink processing machine, capable of providing a uniform shrink in considerably less time and a much safer work environment.  Judco’s bench top or hand held heat shrink processing machine can cut your labor costs and cycle time by as much as 80%.   The average Focus-Lite shrink time for polyolefin tubing is 2.2 seconds versus 20-40 seconds with a heat gun.

WPS: But the innovation doesn’t stop there.  Judco has recently introduced two new products, a 3D printer and fume extractor. Can you describe these products in more detail?

KJ:  Our 2X Double 3D Printer has several unique features.  We use an open source so no specialized software needed.  Our machine is a fully assembled product.  Our competitors ship in kit form, which requires assembly.

The resolution (thickness of 2D layer) of 0.10mm provides nice rounded shapes and surfaces.  We chose PLA material, which is environmentally friendly and can be purchased anywhere.

We utilize a threaded screw which allows for better control of head up and down movement.  A steel axis control is far more reliable than our competitors’ machines that use rubber belts which wear out and slip.

The printer is controlled by a motherboard with Arduino microprocessor and many 3D Solid models are available.

The FE150 Fume Extractor, with 1900 CFM capabilities, provides a safe and healthy workplace by capturing air contaminants directly at the source and safely removing them before clean air is released into the room.  There are two filter options.  A two stage polyester high efficiency cartridge designed to handle smoke, dust and mist and a H.E.P.A filter for absolute filtration.  The system provides the versatility to solve most contaminant problems.  The high CFM fan motor is completely adjustable for sound and CFM.  The fully articulating extractor is flexible and can easily adapt to each type of assembly operation.  Multiple nozzle attachments are available for specific solder and fume conditions.

WPS: Was the design to production path similar in these two cases to the Focus Lite?

KJ:  Both products came about as the need for more efficient production methods evolved.  Judco pursued a better option and decided to offer the improvements to everyone.

(CLC).  Control Laser has a long history of supplying laser processing systems for a large range of industries. Our initial partnership with CLC focused on stripping of wire but has expanded to include a wider range of processing solutions. The majority of these solutions are outside of our traditional wire processing market. This does provide an opportunity to impact an expanded customer base with processing solutions that meet the two criteria we look for to assist our customers: efficiency improving and cost saving systems.

WPS: CLC has recently celebrated a milestone in it’s history which (not coincidentally) coincides with another milestone. Can you describe this milestone.

PR: Sure- The Laser Industry is celebrating 50 years in lasers and so are we.  Control Laser was formed and incorporated in 1965. In every department of Control Laser, we have someone that has been with us for 25 or 30 years. Our applications manager has been our applications manager for 39 years now.  To our customers this is a huge benefit. No matter which department they need from us, field service, software, applications or sales we have the experience and know how to provide the solution they are looking for. As an added benefit to celebrate the 50th anniversary of CLC we have dropped our pricing to celebrate with our customers and prospects.

WPS: How are these two events related?

PR:  Although there is some controversy, Dr. Theodore Maiman is credited with creating the first working laser in 1960. That first laser evolved and in 1965 the laser industry began. Control Laser was the first company to use the laser to mark a product. Dr. Maiman sat on the board of CLC for a number of years. During this time CLC was the first company to use a computer to control the laser. Since that time period CLC has continued to be an innovator in the industry. Today we are one of the leaders in automation and standard products. 2015 saw the introduction of the new 24 to 48-hour warranty program as well as the introduction of the new “Tactical Arms mark” series. We continue to make improvements in our FA semiconductor line and wire stripping as well.

WPS: Where is CLC based.

PR:  CLC based in Orlando Florida, as the laser first laser originated here. Control Laser has all of its departments in house.  From field service, mechanical engineering, software and electrical engineering we are able to provide solutions to meet our customer’s needs in house. In each department we have someone that has been with CLC for 20 and 30 years.

WPS: Can you describe the type of solutions CLC provides to it’s global customer base.

PR: Wow, this one is a little tough as there are many varied types of customers that we serve. Our FA systems offer solutions to those in the semiconductor industry. We provide failure analysis, and counterfeit protection. In the aeronautical and space industries we provide solutions for wire stripping since this industry can have no nicks in their wires. We service heavy industrial companies that need their logo or part numbers for tracking and marketing. We have created special machines for the firearms industry. Due to new rules and regulations in the medical industry we will be introducing a new line of systems that is geared specifically for the medical industry to meet the new requirements. Control Laser is one of the few companies that can provide custom and automation solutions for our customers.

WPS: CLC introduced a new feature in all machine models, an industry first. This new feature is called the Production First Warranty. Can you describe it.

PR:  Well what we identified and heard from our customers was that even if we did everything correctly the customer could still be down for an extended time period. Sometimes they were down for 2 or 3 weeks. After taking a close look at this we needed to come up with something better for our customers. We looked at the industry and it was the same for our competitors as well.  We considered what if we could ship whole assemblies instead of trying to find the one part that was bad. So that’s what we do now. When you first call CLC and talk with field service and we indentify where the bad part is located we will ship the entire assembly within 24 to 48 hours to get production up and running. Then we can fix the problem without the delays associated with traditional warranty work. This allows us to be much more responsive. The response to this new warranty has been tremendous and is just one more way in which CLC continues to innovate.

WPS: CLC has been forefront in laser technology which has been widely adopted and in use today. Can you describe the one feature that is used in the automotive industry pioneered by CLC.

PR: Years ago, one of the big three automakers came to us looking for a solution to make the radios and air control features easier to see and use. Our present applications manager Jack Williams (we feel one of the premier application experts in the world) developed a process where paint would be added to the panels and then removed to show color when the lights are turned on. This was the first of the back lit buttons that you now find in every car. Jack has been responsible for many innovations that are now common place. From the face in a crystal you see in the mall to proprietary processes used for annealing of medical parts to protect the part from post processing required in the medical industry.

WPS: CLC has an experienced team of sales representatives (including WPS) to serve customers at the local level.  Can you describe how local sales representation fits into the company’s strategy of providing optimum customer service.

PR:  This is a result of listening to our customers. Over 50 years we have tried several methods from only in-house sales to a mixture of sales representatives and in-house. This caused confusion for our customers and at Control Laser we want the best representation of our products that we can get. We made the determination 2 years ago that we would only use outside representative who are closer to our customers and better suited to building the relationships that are so important.  So many of our competitors only offer standard products. At Control Laser we are a solution driven company and this strategy is working very well for us and most importantly our customers.

Both companies share something in common, they are both multi generation companies, ETCO in its third and WPS in its second. We have had a long and successful relationship between businesses but it also extends to personal connections built up over the years.  It is only right that we begin our interview series with the relationship that started it all.

WPS: John, tell us a little about yourself and your years of service to ETCO.

JS: I started with ETCO 28 years ago as their Inside Sales Manager for the Engineered Products division in Warwick, RI.  In 1994 I was named Vice President of Sales.  Eight years ago I moved to Bradenton, Florida and took over responsibility for all ETCO sales. I been married for 32 years and recently became a grandfather for the first time.

WPS: Describe the scope of products that ETCO supplies.

JS: ETCO provides a wide variety of stamped metal and rubber products typically used in crimping and connecting to wires. These products are often valued added in manufacturing process with insulators, clips, laser welds and other cost saving features.  ETCO also produces and services wire termination equipment.

WPS: ETCO has multiple campuses to serve its international customers. Can you describe these locations.

JS: ETCO has an international presence with distributors in the UK, Poland, Russia, China and Mexico. This reduces our lead times and lowers transportation costs for our customers.

WPS: Can you outline a specialty of ETCO that defines ETCO

JS: If I had to narrow down the one specific area of specialization that ETCO offers, it would be the in-house capability to produce custom metal stampings and then integrated these seamlessly with our customers manufacturing process by providing unique application equipment.

WPS: Today’s business environment requires stringent quality systems to assure customers receive the right part and on time. Can you describe the ETCO culture of quality?

 WPS: You have been part of the ETCO team for 28 years. That is a significant amount of time with this organization. Is this level of tenure with ETCO unique or is it also part of the company culture?

JS: My long tenure is nothing unique for ETCO. It’s a great place to work

WPS: Customer support from the factory side is very important to ensuring good flow of product and two way communication. ETCO has a group of experienced sales representatives supplying local support to its customers. John tell us how a local connection to the ETCO customer base is important to the overall company goal of serving its customers.

JS: Our manufacturers Reps have an intimate knowledge of their customers’ needs and expectations. ETCO leverages this experience to provide our customers with cradle to grave support.

WPS: Finally, companies who stand still tend to get trampled by those running past them. How is ETCO looking towards the future in product development and research?

Quality Connections: The Five Elements of a Terminal Crimp.

The process of crimping a wire to a terminal is a time tested electrical connection method. But gone are the days of a crimp being processed using low grade wire strippers and crimp tools. A wire lead requires tools and processes which are highly accurate and repeatable. A quality improvement process identifies the processing inputs that are used in an assembly.  A baseline quality level is created and the company works to improve the overall process over time.

The quality of a crimp is the sum total of the process capability of five elements in the crimp process: Wire, Terminal, Crimp Press, Crimp Tooling and Operator.

To improve the overall quality, each individual element must be studied and improved. This article will outline some of the aspects of each element which can cause a less than desirable capability which in turn can affect the overall crimp quality. Also we will cover some of the typical tools used to assess and monitor the whole crimp process. This article deals with the crimp process for terminals on a reel but can equally apply to loose piece terminals.

The Five Elements of the Terminal Crimp Process

Wire.

The wire is one of the material elements of a terminal crimp. Typically process variation from the wire comes from a few external sources but mainly downstream processing steps leading up to the operator presenting the wire to the terminal for crimping.

Overall wire quality is an external source of process varitiation.

  • Does the supplier have the necessary quality systems in place to reduce process variation? This includes:
    • individual wire strands
    • overall wire inside diameter
    • insulation material (consistency and overall outside diameter)

Changing wire suppliers or improving material quality can reduce variation.

Downstream processes can impact process variation.

  • Wire stripping and handling:
    • Manual wire stripping or incorrectly adjusted wire processing machines. Correct strip length or piece by piece variation.
    • Blade Condition: cut strands
    • Wire ends frayed from handling. Semi-stripped wire reduces damage to the stripped end of a wire.

Terminal.

The other material element of the terminal crimp is the terminal itself. Like wire, supplier selection and supplier process controls are critical. External factors (supplier side) affecting process variation from the terminal and packaging include:

  • crimp (wire and insulation) barrels. Straight or misaligned
  • terminals feeding straight on the terminal strip.
    • can affect loading position in crimp applicator
  • packaging (reel and carton) protecting the terminals from damage from handling and de-reeling.

The selection of the proper wire range to match the terminal crimp sections is very critical. Terminal manufacturers design the geometry of a crimp to match the wire size. This includes the wire and insulation crimp sections. Mismatched terminal to the wire (gauge and insulation OD) is a major cause of process variiation.

Crimp Tooling.

The crimp tooling includes the crimp punch and anvils as well as the feeding mechanism (the applicator). Some of the major factors in process variation are:

  • worn crimp tooling
  • feed track not adjusted properly, causing terminals not to feed straight.
  • wire stop too far forward or backward. Or excess play in the wire stop itself. Causing variation in target position of the wire to the terminal. Failures are typically high insulation (insulation crimped in the wire crimp), low insulation (insulation not fully captured in the insulation crimp). Or inconsistent piece to piece variation.

Crimp Press.

The crimp press is the one processing tool which typically receives the least attention. Even if all of the above (wire, terminal and crimp tooling) are in control, press wear can cause excess variation. Wear on the crank or casting of the press can cause the press shut height and crimp forces to vary. This can create piece to piece variation. In excessive cases of wear, crimp height and pull test can go out of specification which can cause failure of the electrical connection.

Operator.

The operator is the final element of the five. The operator can cause variation due to improper loading of the wire to the applicator and not monitoring the inbound de-reeling of the terminals from the reel, through the applicator to the crimp tool. The operator can check the terminated parts and without controls in place has the power to accept rejected parts. Or not fully inspecting the batch of wires that have been processed. In the case of an automated machine where the wire placement is handled by a robotic arm, the wire placement is generally more consistent (assuming the machine is maintained and the servo motors or pneumatic actuation are providing repeatable wire position). Monitoring the terminal de-reeling and inspecting the crimped wires is still an operator based process.

Operator training and process monitoring can improve process variation.

 Process Improvement Tools

Crimp Height Micrometers

CHT Mic

A specially tooled micrometer with a pointed spindle and flat anvil. The spindle is positioned on the underside of the terminal to avoid false readings from the anvil crimp tool impression on the terminal. A pre-process and in-process inspection tool. A model with output capability can provide data for capability studies and for data archive.

Pull Tester

A destructive test. Checking the secure-ness of the crimp. It should be noted that most pull test specifications are for the wire crimp only. The insulation crimp must be peeled back prior to performing the pull test. A pull tester is normally a pre-process inspection tool. Output as described above is a good feature.

Crimp Cross Section

Cutting the crimp in half and viewing inside is becoming a required quality validation process in a growing number of industries. A cross section analysis provides valuable information on strand distribution within the crimp and overall compression analysis. Designed as a pre-production analysis tool as well as validating the crimp after changes to the process (any of the five elements).

Crimp Force Monitor

Statistically speaking, 100% visual inspection is only 80% effective, leaving a high risk of 20% of production not fully inspected. A crimp monitor measures each termination in real time and compares the results with initial samples of terminations inspected and validated for production. All five elements described above are monitored as a whole. Crimp monitors take the decision making process away from the operator and provide a base line for the crimp process as a whole. As a process improvement tool, single improvements to the process will show as an improvement in the variation of the crimp curve. Providing an opportunity to reduce the process tolerances to detect smaller variations. The crimp monitor is a standard in process monitoring tool for most industries. Even without a customer mandate, a crimp monitor is a good tool for in process inspection and process improvement.

Calibrating a press to the required shut height only assures capability to the single calibration cycle. Ensuring the press meets a statistically controlled capability is an extension of the calibration process and assures the press can provide the repeatability required. Typically companies calibrate and run capability studies once per year, semi annually or quarterly depending on the volume being processed. Analyzing a press’ shut height and reference forces also allows maintenance personnel to prioritize maintenance schedules.

Summary

Improving the overall quality of a terminal crimp requires an evaluation of all five process inputs. Assuming what previously was acceptable is still acceptable or what is seen on the surface is acceptable under the surface is not a good quality strategy. Implications can be as basic as a circuit failure or as broad as product failure causing damage to property or injuries to the end user. There are real life examples of these conditions occurring which have caused damage to people, property and your company’s reputation. The risks in today’s business conditions are real but can be greatly reduced by adopting and maintaining a comprehensive quality validation, monitoring and improvement strategy.
